Just noticed this section and figured I'd post this here as well.
Sorry if you got stuck reading this twice,, but there is a valuble lesson here!

For Your Information.
I have a several Honda's,, I am fixing one right now that suffers from a narled drive shaft,, it was narled due to the break down of the shaft key,, this is the second time this has happened to one of my units in the past couple of years. Sucks. A $2 part cost me 3 hours of labor to repair it and it won't be up to par it will always be a weak link now,, I would replace the shaft but that would cost a bundle in time & money. So in the future once a year I am going to replace these "keys" wether they look good or not so as not to have this problem again, cheap & easy just the way I like it .

Why did I post this,, because I think Everyone should do the same

You could try a taper lock bushing. This should take up any loose motion between the shaft and pulley. Before changing the shaft, I would even consider tack welding the pulley to the shaft if the pulley is steel. Also, there are several products on the market now that are used to build up worn shafts and fill cracks in cast iron. One that comes to mind that would be easily aquired from your local auto parts house would be JB weld. I have repaired holes in oil pans, filled cracks in engine casings, filled bolt holes and re-drilled and tapped them. If the key is working loose, I would try a 1 time fix like maybe a taper lock bushing so hopefully you won't have to go back to it again. I do like you idea on replacing it every so often if thats your only option. At least your using preventive maintenance. Luckily, I have the use of a machine shop on my full-time job. I have made several things that have made my pw biz a little easier. Hope this has given you some ideas.
